Freightliner Cascadia Headlight Replacement: Complete Video Installation Guide

Replacing the headlights on a Freightliner Cascadia is one of the most common maintenance tasks for owner-operators and fleet mechanics. Whether you're upgrading from halogen to LED or replacing a cracked housing, this guide walks you through every step of the process.

Tools You'll Need

  • 10mm socket wrench
  • T25 Torx bit
  • Flathead screwdriver
  • Clean microfiber cloth
  • Electrical contact cleaner (optional)

Step 1: Prepare the Vehicle

Park on a level surface and engage the parking brake. Turn off all lights and disconnect the negative battery terminal. For 2018+ Cascadia models, you'll want to pop the hood and locate the three mounting bolts on the top of the headlight assembly.

Step 2: Remove the Old Headlight Assembly

Remove the two T25 Torx screws at the top of the assembly. Then locate the 10mm bolt on the inner side of the housing. Pull the headlight assembly straight forward — it slides on guide pins. Disconnect the wiring harness by pressing the release tab and pulling gently.

Step 3: Transfer Components (If Applicable)

If your new headlight doesn't include bulbs, transfer the H11 low beam, 9005 high beam, and turn signal bulbs from the old assembly. Handle bulbs with a clean cloth — skin oils can cause premature failure.

Step 4: Install the New Assembly

Connect the wiring harness to the new headlight first. Align the guide pins and slide the assembly into position. Reinstall the T25 screws and 10mm bolt. Reconnect the battery and test all functions: low beam, high beam, turn signals, and DRL.

Step 5: Aim Adjustment

Park 25 feet from a wall. The low beam cutoff should be at or slightly below the center of the headlight. Use the vertical and horizontal adjustment screws on the back of the assembly to fine-tune the aim.

Common Mistakes to Avoid

  • Forcing the assembly: If it doesn't slide easily, check that all bolts are removed
  • Touching halogen bulbs: Always use gloves or a clean cloth
  • Skipping the aim adjustment: Misaimed headlights are a DOT violation
  • Not testing before closing up: Always verify all functions before buttoning everything up
